Forged vs Cast Wheels: Which Is Right for Your Program?

The Manufacturing Difference
Cast wheels are made by pouring molten aluminum alloy into a mold. At AORUI we use low-pressure casting, which feeds the molten metal under controlled pressure. The result is a dense, consistent structure — and the most cost-effective way to produce wheels at volume.
Forged wheels start as a solid billet of aluminum (we use 6061-T6) that is pressed under extreme force. The forging process aligns the grain structure of the metal, producing a wheel with significantly higher strength and lower weight for the same design.

There’s a third option worth knowing: flow forming. A cast blank is spun and roller-compressed to stretch and densify the barrel — giving much of the strength benefit of forging at a fraction of the cost. It’s why flow formed wheels have become the fastest-growing segment of the aftermarket.
Which Should You Choose?
- Distributors building a volume line → Cast. Lowest cost, proven reliability, best margins at scale.
- Performance and luxury programs → Forged. Your customers care about weight and strength, and they’ll pay for it.
- The value-performance middle → Flow formed. Lighter than cast, cheaper than forged — an easy upsell over standard cast wheels.
A Practical Rule
Match the process to the customer, not the other way around. A truck buyer with a load rating requirement needs documented strength. A daily-driver customer needs a proven wheel at the right price. A track customer needs the lightest safe option.
